Overview
EN 2591-218:2002 specifies a standardized method to age terminal lugs and in-line splices by controlled temperature and current cycling. It is part of the aerospace series of connection element test methods and shall be used together with EN 2591-100 (general test provisions). The procedure addresses specimen preparation, cycle severity, temperature/current profiles, and acceptance criteria to assess long-term electrical performance in aerospace wiring systems.
Key Topics
- Scope and purpose: Provides a reproducible ageing procedure for crimped terminal lugs and in-line splices to evaluate durability under thermal and electrical stress.
- Specimen preparation: Specimens must be fitted with normal accessories, wired per the applicable technical specification. The technical specification shall define number of specimens, cable type, wiring, cycling current and measurement requirements.
- Severity and cycles:
- For crimped terminations on copper cable: number of cycles depends on operating temperature per the product standard:
- Operating temperature ≤ 135 °C → 750 cycles
- Operating temperature > 135 °C → 1 500 cycles
- For aluminium cable: all specimens are subjected to 1 500 cycles.
- For crimped terminations on copper cable: number of cycles depends on operating temperature per the product standard:
- Cycling profile:
- Increase d.c. voltage/current until the conductor reaches the ageing temperature.
- Maintain the higher temperature for 15 minutes.
- Lower voltage to revert conductor temperature to ≤ 30 °C.
- Maintain the lower temperature for 5 minutes.
- The cycling current is determined for each cable type.
- Measurements & acceptance:
- Voltage-drop measurements are performed in accordance with EN 2591-217.
- For copper terminations the voltage drop after ageing shall not exceed values specified in the technical specification. A Dmax limit is defined as 20% of the value measured at 500 or 1 000 cycles, depending on severity.
- For aluminium terminations, voltage-drop is measured on specified intermediate cycles (1, 50, 100, 150, 300, 500, 750, 1 000, 1 200, 1 300, 1 400 and 1 500) and the terminal lug/splice temperature must remain lower than the cable temperature.
- Safety: The test uses elevated voltages and currents and is hazardous; appropriate safeguards and trained personnel are required.
Applications
- Qualification and life‑testing of aerospace electrical connectors and splices
- Verification of crimp process integrity and long-term electrical continuity
- Support for component specification, procurement and maintenance planning
- Use in design validation where thermal and current cycling is a failure mode
